The rheological behavior of high-density polyethylene (HDPE) composites (HDPE/A1) filled with sparkling aluminum pigments (AI) was measured by self-improved ultrasonically aided torque rheometer. The effects of ultrasonic intensity on rheological behavior, crystal structure, crystallinity and thermal stability of HDPE/AI composites were investigated. The results show that ultrasonic vibrations increase the flow rate of HDPE/A1 composites, and decrease the apparent shear viscosity and die pressure. The apparent shear viscosity and die pressure significantly decrease as the intensity of the ultrasonic increases. A stronger ultrasonic intensity is benefit for promoting the flow of the polymer melt. When the screw rotational speed is 5 r/min and the ultrasonic intensity is 300 W, the apparent shear viscosity decreases by 61%, while the die pressure reduces by 58%. Ultrasonic oscillations could improve the crystallinity and decrease the lamella thickness of crystals. Ultrasonic vibrations could also significantly increase the thermal stability of composites at the ultrasound intensity of 200 W.
